Hybrid Fault-Tolerant Control in Cooperative Robotics: Advances in Resilience and Scalability

Open access
Urrea, Claudio·2025·Actuators

Abstract

Cooperative robotics relies on robust fault-tolerant control (FTC) to maintain resilience in dynamic environments, where actuators are pivotal to system reliability. This review synthesizes advancements in hybrid FTC, integrating mechanical redundancy with electronic adaptability and learning-based techniques like deep reinforcement learning and swarm-optimized control, drawing from interdisciplinary evidence across manufacturing, healthcare, agriculture, space exploration, and underwater robotics. It examines how these approaches enhance uptime, precision, and coordination in multi-robot systems, reporting significant improvements despite physical validation being limited to approximately one-quarter of strategies. Addressing gaps in prior work by overcoming limitations of traditional methods, it extends to Construction 5.0, supporting human–robot collaboration (HRC) through scalability and adaptability. Future efforts will prioritize broader testing, standardized benchmarks, safety considerations, and optimization under uncertainty to align theoretical gains with practical outcomes, enhancing resilient automation across domains.

TL;DR

This review synthesizes hybrid fault-tolerant control for cooperative robotics, combining passive robustness, active fault detection/diagnosis, and learning-based methods across manufacturing, healthcare, agriculture, space, and underwater domains. It reports strong simulation-based gains in resilience, precision, and scalability, but physical validation remains limited to roughly 23% of reported strategies.

Key findings

  • Hybrid FTC integrates mechanical redundancy with electronic adaptability and learning-based techniques, with reported outcomes including sub-0.017 s recovery, 98% resilience, neural-adaptive control at ~94% accuracy, gain scheduling at ≥90% accuracy, and hybrid AI at 95% efficiency with 20–30% overhead.
  • Physical validation is a major gap: only approximately 23% of reported strategies are tested beyond simulations, limiting generalizability of reported resilience and efficiency gains.
  • Scalability is constrained: centralized architectures drop in performance beyond 100 robots, decentralized control can handle up to 200 agents, distributed control manages fleets of 5–50 robots, and latency increases beyond 50 units.
  • Applications span manufacturing, healthcare, agriculture, space exploration, underwater robotics, and Construction 5.0/human-robot collaboration, with examples such as 85% uptime in uneven environments, 92% capacity for dual actuators, and 95% efficiency in some hybrid systems.

Methods

  • This is a review/synthesis of existing literature on hybrid fault-tolerant control in cooperative robotics, drawing evidence from manufacturing, healthcare, agriculture, space exploration, underwater robotics, and Construction 5.0.
  • No new experimental data were generated; the paper states that data are contained within the article and that it synthesizes existing literature.
  • The main analysis is qualitative and tabular, comparing passive FTC, active FTC, redundancy strategies, learning-based fault tolerance, hybrid mechanical-electronic systems, scalability architectures, and future directions.

Limitations

  • The paper explicitly states that physical validation remains limited to approximately 23% of reported strategies tested beyond simulations, undermining generalizability and leaving a simulation-to-practice gap.
  • It also identifies scalability limits beyond small fleets, high computational demands from neural/learning-based methods, and the need for standardized benchmarks, safety considerations, and optimization under uncertainty.
  • Evident from the text: as a review, it does not independently validate the cited quantitative results; the manuscript also contains duplicated/garbled passages and inconsistent citation formatting, which may affect reliability.

About these checks

Registry, retraction, Cites and statistics results are computed, not judged, with one exception: a printed reference that no index lists is read once by a model before it counts as a citation error. Claims are extracted by a model and kept only when their quote appears verbatim in the text; each cited source is then checked, with a model’s help, for whether it says what the claim relies on. Those verdicts can be wrong — read the claim’s quote and the cited source before relying on one.

Claims read by deepseek-v4.1-flash under definition version 3 (extract-v3) on 2026-10-27.

Classified by jev-1.13-20260917 (gold-guideline-v0.2) on 2026-10-27.

Cited sources are checked by gpt-6-sol.

Statistics and arithmetic are recomputed, not judged.

Confidence bands are shown only for fields calibrated on our annotated test set. None is calibrated yet, so no band is shown.
